VERY IMPORTANT!
MAKE SURE your mould block is COMPLETELY dry all the way through before casting! Otherwise...
BOOM
There goes clays & molten lead everywhere. Not fun, believe me!

Hi there,
Nice idea considering a dense material that can be shaped easily, etc., but may I suggest instead that you try another material?
Lead is an olde-worlde solution that is harmful to the people who use it and to the environment that it litters.
You can probably achieve better results by using projectile materials that are far less harmful and improving the consistency of the launcher.

Yes, tin does coem to mind as a safe alternative.
Nonetheless lead has clear advantages price wise, really it is a choice every one has to make for them selves. I rather use tin for self made ammo. But i still use lead pellets for my pellet guns, and steel ball bearings for my semi auto guns.
It depends on the use and the enviroment you are doing it in. Soem lead in a desert won't cause much harm, lead in a water reservoir(loads of it, but still) can. And workign with lead out in the open is safe, while in a small shead is not.

Check out the Gizmologist's Lair. He has a page on 'Stovetop Metalcasting' which may be a great way to cast some decent slugs.
